What is Investment Casting?

Investment Casting, known as Lost Wax Casting. It is a manufacturing process that use to create complex metal components with high-precision and with great surface finish. “Investment” comes from the old sense of invest, which first meant to cover or surround something with layer of material. It is a common choice for tight tolerances, intricate geometrics and minor secondary processing.

This process is widely applied in applications like aerospace, automobile, oil & gas, pumps, food and dairy processing, general engineering etc. as it produces robust and corrosion-resistant components, having high-strength.

Are various types of materials used in investment casting?

Investment casting can be used on many types of metals and metal alloy, such as stainless steel, alloy steel, super alloy, aluminum, brass and bronze. Type of material selected is a function of service power, corrosion and heat resistance needs.

Investment Casting Complete Process

1. Tool and Die Making

  • Hardened steel or aluminium dies are used to bulk waxy patterns.
  • CAD/CAM and CNC processing are used to achieve complex geometries and close tolerances.
  • The surface finish of castings accuracy depends on the quality of the tooling.

2. Wax Injection

  • Petrochemicals (eg, waxes and thermoplastic materials) are molten and pressure-moulded in precision dies.
  • The wax solidifies when cooled, leaving behind an image of the final part.
  • Dimensional tolerances are inculcated in the die to offset the metal contraction on solidification.

1. Tool and Die Making

  • Wax patterns are attached to a central sprue to create a “tree” needed to cast multiple parts at once.
  • Precision handling results in precise alignment and minimizes the appearance of defects in the casting.
  • Wax gates and runners are designed for efficient metal flow.

4. Coating (Shell Building)

  • The wax assembly is then dipped in refractory ceramic slurry and stuccoed with fine sand.
  • Multiple coats are interspersed with drying, to form a shell that is 5-10 mm thick.
  • The mould must be able to withstand high pouring temperatures and rigidity must be retained.

5. De-Waxing

  • The ceramic-coated assembly is put in an autoclave (steam chamber) or a furnace to heat until the wax melts and runs out.
  • The dewaxing process leaves a cavity inside the ceramic shell that is a copy of the part shape.
  • This step ensures there will be no adhesion problems resulting from leftover wax or dampness.

6. Melting (Metal Pouring)

  • Inductive or vacuum melting of stainless steel, aluminium, or super alloys
  • The preheated ceramic mold is filled with molten metal by gravity, vacuum or centrifugal pressure.
  • Regulated pouring allows full filling of the mold with reduced porosity or inclusion Heat Treatment.

7. Heat treatment of castings

  • This is performed to improve the mechanical properties e.g. tensile strength, increase in hardness & ductility.
  • Processes range from anneal to normalized or solution treatment for alloys and applications.

8. Casting Inspection

  • Detection of defects by NDT such as X-ray, ultrasonic or dye penetrant inspection.
  • CMMs confirm dimension tolerances to production print.

Visual control provides a good surface finish and removes remnants of ceramic material.
